  1.  Not so happy with my TSC 55 at the moment.  I was cutting some 1 1/2 in MDF the other day and had some smoke coming out of the motor. Not long cuts at all, 4 cuts less than 2 feet. After I was done I put it away. Today I go to use it and nothing, nada, zip.  So back to Festool it goes.

  2. Locks of that style are not very common in The States.  Some of the older homes used that style, but I rarely see them any more.  This is pretty much the standard boring set up we use https://www.kwikset.com/products/details/accessories/138-instl-kit.aspx.

  3. I've used some Lenox Sawzall blades and hole saws over the years. Cant really say they they were better or worse than anything else I've used. I mainly buy Milwaukee Sawzall blades and hole saws, because they are readily available at HD. 

  4. Another option, since you plan on using 27mm plywood do you plan on edge banding it?  If you are then you can use two layers of 18mm plywood, make the top in one piece and the second layer in two pieces giving you the dado, then edge band. It would be a little thicker but a quicker build.

  5. Look like the majority of the support is coming from the bracket. I would dado it, just mount your router in a table and make a fence for it. Since you don't have a Table saw, that would probably be the quickest way to produce them with the same results.
